possible clipping issue
I've never heard rattling from clipping but never say never. Push down on the sub cabinent while you use it to see if it goes away.

I doubt very much it has a sub amp in it, maybe he's trying to drive it off one of the speaker outputs.

The amp is your sub not the receiver. If i'm following your post, you're running the sub off one AVR and your speakers off a different AVR? Your post is confusing about how you have it hooked up. Is it a car sub?

You'd still have to EQ once you sumed the subs together. I'm not seeing the advantage by doing that each first.
